Now that I have my MIG welder, I can start making a set of headers!
I have a 93 VR4 engine that I’m rebuilding, it will be drop in my 92 TT, with a pair of DT05-14b.
So I will need to make a set of headers for it!
If I don’t have to many problem making them and if it’s fairly fast to make a pair.
I might go in production with them!
The first pair will be out of steel and they’ll be chromed! After I might try a pair out of Stainless steel!
Don’t ask me for a price, as I have no idea of how much the materiel will cost.
I’ll try to get set for one header(one side) before Christmas, but I dough it as I’m working on dropping a 3.8L V6, in to a Mazda B2200 4X4.

However, i still got a new toy for my VR-4~ i am ordering a Supra fuel pump and still thinking of getting a set of Denso 550cc injectors... hell they are holy expensive.......
By the way, is the JDM motor good?
I would like to see pics of the process that would bee cool, from starting materials to finished product!!
Are you doing them from scratchor you modifing the stock ones?

Like I said, I dough if I’ll have the time to do one side of the motor before Christmas! If I start production, it won’t be before May or June if everything goes well.
I’ve fabricated / fixed pretty much everything by welding, but making headers for a turbo is a first for me, specially making a set from scratch.
Y are you asking if the DSM motor is good?
I’ll be taking pics of the process, first I need to have a 3/8 plates cut for the head side, turbo side “going IN” and turbo side “going OUT”. I forgot to mention, that I also need to replace the pre-cat.
Next is to order a bunch of mandrel bends that I can cut and weld together.
But first I’m waiting for Peter do buy my RC truck, this is the $ that I will use to buy the materiel.
To get them chrome, I’ll go to the Harley shop in Ottawa!
But I might get them ceramic coated instead, I’m not sure yet!
that harley shop that you are talkin about.... is it expensive to get stuff chromed? Is it pissible to get a valve cover or plenum done there? I think that would be pretty cool.:D
I saw a custom header made for a friends 240SX, it has a 3/8 placr cut for the part that mounted to the head, well I saw it after( it cracked a leak so he took it off to get fixed) and the ports on the head were not exactly the same size & shape as the ones on the header, the header holes were a bit smaller and I think they were obvoiously not letting as much gas pass through as they should have. Was that a poor job or is that normal for custom headers? How do you plan to match up the holes on the head with the ones that have to be cut in the plate, what do you plan to get it done with??

If you buy cheap headers, well you’ll get cheap quality!
I’m not going true all the trouble of porting and polishing the engine and not matching the exhaust!
When you do port matching, you used the gasket to match both side, there for I’ll used the exhaust gasket to match the header and the head.
The plates will be plasma cut or water cut.

Yes you can! The bigger it is the thicker it will cut!
The smaless Lincoln Plasma cutter is a Pro-Cut 25 and it will cut up to 3/8! And then you have the 55 (3/4) and the 80 (1”).
cool I suould see wha one he got! I asked earlier about that harley shop you mentioned earlier... is getting stuff chrome'd cheap or expensive? Is it possible to get a valve cover, plenum plus other parts done in chrome?

It’s not a good idea to chrome aluminium, it will retain the heat more and the life of chrome on aluminium is ½ of the steel.
Aluminium corrodes very easily and corrosion also travels faster on aluminium after it started compared to steel.
Your best option is to polish them and protect them with a clear podercoat! Or a Clear high temp paint!

Listen, I've got my eyes set on getting the TD05 adaptor plates that Shadowfax (on 3SI) is making, since I think AAM's TD05 headers are way too expensive. If you can get these headers done for a reasonable price, count me in as a buyer!

The headers aren’t started yet, I’m just finishing installing a Buick 3.8l v6 in to a Mazda 4x4 truck. As soon as the truck is out of the garage, I’ll start with the headers!
If all goes well, it should take me about 2 weeks for the first set (remember I have a day job, a wife & 2 kids) so I’ll probably won’t be able to work on them every night!
As for the price, it depends on the material (aluminize or Stainless pipe) most likely aluminize with a ceramic coating on them!
14B’s, I hade a hard time finding 2, the first one came from one of my friend and the second one was found 2 month later!

I would check wreckers for 14b's. One of my friends has about 3 of them (I think) as he was using it as a turbo for his avenger.
They should be cheap, as first gen dsm's are fairly common.

Thanks for the info! Fred (darkdevil) found 2 14Bs fully rebuilt + P & P. I wonder if that's a good price... Anyway, I'll check out those links as well as club DSM Quebec for more info and keep you guys posted on what I find.

It's been a long time in the making. Ryan has been done with the design of the plates a long time ago. The only thing they are waiting for is for the machine shop to produce their test sets. Shouldn't take more than another month (I hope).
What Ryan is doing is creating an plate that will adapt our stock TD04 exhaust manifolds to TD05 turbine housings, while fou is making a replacement for the manifolds themselves that will mate perfectly with TD05s from the get go.
The main goal is to have access to 14Bs, 16Gs and all of the other comparably cheaper turbos. 14Bs flow slightly more than 15Gs, for a FRACTION of the price. Can you imagine the possibilities?
However, eventhough the adapter plates will be cool, we will still have to deal with the fact that our stock manifolds are a bottleneck, aka crap. That's why fou's idea for TD05 headers is better for performance. The only real question for me is wether or not the headers will be worth it pricewise, cause I could always port and/or polish and/or ceramic coat my stock manifolds for better flow. It'll all come down to price!

how's everything coming along?
Today I ordered the piping, the runners will be made out of 1 ¾ “ mandrel bend pipes. One of these headers will out flow the 2 stock headers put together!
The first set of headers will be made out of aluminize piping that will be ceramic coated to help with the heat resistance.
Tomorrow I need to find a place in Ottawa that can plasma cut 3/8” thick.
The Mazda is almost done, I only need to make some sort of contraption for the air box!
I should be able to start on the headers this weekend.

I’ll load the old manifold and gasket in my car tonight, so that I can stop over there tomorrow night after work. (They close at 4:30pm)
I’m planning on making the headers and pre-cat eliminator, so that it will bolt up to the stock exhaust system!
The pre-cat will most likely be 2 ½ “ and it will be a separate pipe (1 ½ “) that dump in the atmosphere for the wastegate.
By having it this way, it will bolt up to the stock system and the performance one!
Fou, do you think your headers will flow better than the modified stock ones? And what kind of Mazda are ya workin at? Is it yours?

The headers that I’m working on will most definitely out flow the stock headers!
The stock header are 3 runner of 1 5/8” that are squeeze down to 1 ½”in some area and the output of the header going in the turbo is 1 ½”.
My headers are 3 runners of 1 ¾” mandrel bend and the output of the header going in the turbo is 2 1/8”.
I need to find out how big is the ATR DP, so that the pre-cat eliminators that I will make are the same size.
Does any one know (2”, 2 ¼”, 2 ½”)?
The Mazda that I’m working on belong to one of my friend, we’ve just finish installing a Buick 3.8L v6 in a 4x4 B series.
O2 housing, Yes we all need them and I’ll be welding nuts on the pre-cat eliminator so that you can screw the O2 sensor in!

I don't believe the dumps will be necessary for the adaptation to work.

Stock runner are 1 5/8" and in some place they're squeeze down to 1 1/2"
mine will be 1 3/4" = 1 6/8" mandrel bent, so that the piping stays the same size throughout the whole piping!!!

I drop off one of the stock manifold and gasket at the machine shop last night.
The exterior cut will be done with a plasma cutter and the inside opening will be milled. I’m getting them to cut me 2 plate for the head side, 2 plate for the turbo in, 2 plate for the turbo out and 2 plate for the pre-cat eliminator.
The shop will get back to me with a price for cutting the plate.
The precat eliminator will be 2 ¼” and the wastegate will be in a different pipe (dump). By installing a dump this it helps with turbo lag between shifting by not feeding air around the turbine and creating backpressure on it!
Marius – do you think I could have a short cut on the http://www.ontario3si.com/ to this tread, once I have the prototype headers made-up?

do you think you will be mini manufacturing these headers? will it be a one time deal or will it be available for a while? I'm asking because I am really interested but I don't think I can afford to do too much this year, but If it is a one shot deal I may try to scrounge up to put a few parts in a little stockpile, lol

It all depends on the cost and how much trouble they will be to make!
Unlike others I’m doing the assembly my self and not getting it done by shops. I’m buying pre mandrel-bent pipes, getting the plates cut and that all. I’m making the rest, bolting holes, cutting/matching pipes and welding!
And since I’m making jigs, it’s always going to be possible to make them later on, but they might be a bit more expensive as I won’t be guying the supply in bulks!

They screwed up when they build that arena 40km out side of town, just for that I wish the team move out!
From Gatineau to a Montreal game its 2:15 hrs drive, from Gatineau to the Corel centre (kanata) it’s a 1:30hrs drive!
The jig for the back header is done! :D
But I need to find an other machine shop to cut the plates, the one that I did find, want to charge me $700 + taxes for 8 plate and that is only for one set of headers/pre-cat eliminators! :eek:
So far I have over $250 in piping and if I go with $700 for the plates. I'll be over $1000 cdn for the headers & pre-cat made out of aluminize piping.
But I still have room to play sinde DN TD05 headers are $1800 US with out the pre-cat.
I'm still going to try to make a Header/pre-cat eliminator pakage!

I'd prolly have to agree with that, I have used my buds plasma cutter before and hech a straight line is hard to do, sayin that I don't really have a steady hand:D or experience with it. Assuming the plasma cutter is a free hand type I'd say it would not be easy. To tell ya the trudh I'd like to give it a shot though, lol. what is the thickness of the plate you are using? 3/4 ? Maybe the next time i'm down to my buds I'll try to cut a hole or shape in a piece of scrap steel!!

Right now I’m working on SpeedFreakSteve, after I’m changing the rotors on my TT and after my TT I’m going full bore on the headers. (I need to get back in the groove) :D
I’m still not sure about the prices, but it won’t be as expensive as the one’s in the US.
I’ll try to make 2 set the first time, after I’ll make them only with a 50% down payment.

I hope the progress is going good. I really don't want to put in the tiny 9B's if I buy that TT engine, I would like to be running the TD05 Big 16G's using those headers.
Fou, is getting the exhaust flanges a hard part of these headers?
I am asking because Bob K(ek2mfg) is selling steel flanges for $44 US shipped, is that better that what it cost's you?
Or where these are not stainless make them no good?

The headers are not finish and I can’t quote a price before constructing a SS set.
But it will be less than te one's in the US!
Is the compressor housing bigger on the 20g’s? If not it will fit.

The kits in the US are 699$ for the set. They should be finished in 2 weeks.
I'm not sure but I think the 20G compressor is taken off the TD06-20G so yes it is a little bigger. I guess the 16G Compressor is tight??

The rear header is fix (the turbo doesn’t touch any more) and the front one is ½ done. The prototype that is!
Next I need the install them on my car to make sure it doesn’t hit anything (IE: rad, fire wall, …)
While the headers are on the car, I’ll create Pre-cat’s eliminator for the TD05’s.
I want to make sure they bolt to the stock DP, this way all the after market DP will work with the system.
I’m still hesitating for the waist-gait, do I dump in the atmosphere or back in the system!
After I’ll create a jig and then I’m in business.
PS: What ever you buy make sure it bolts up to the exhaust system.

The flanges are not a problem! There’s a water cutting companies that cuts them for me!
For creating the headers I need 2 different flanges, the one at the head and the one at the turbo (TD05). Then I need 3 more for the pre-cats, turbo-out, front pre-cat to down-pipe and rear pre-cat to down-pipe.
All of them are water cut.

If I was working at them all day everyday, it should be done in 2 weeks top. With a wife & 2 kids, I’m lucky if a get to work 1 full day a week on it.

I remember toying with a 2g talon on my way to the DSM meet at Yorkdale (we could both tell we were going to the same place) and i gave er a little bit on the off ramp. he let me go throught the turn, but once he got onto Dufferin and it was straight, he hit the gas and i heard this sound that was like a top fuel dragster!! :eek: when we got to the meet i went right over to where he parked and looked under his hood.... open dump tube from the wastegate.

I’m going to weld new one’s on.
I’m pretty sure that the tread on the o2 is NPT, but I was just going to go to the hardware store this week to try o2 with different treads.

Mate, if you make excellent headers I'd be willing to help you out.
Its too expensive if you hand make all off them, I can buy a set off you then have them mass produced by the same manufacturers that make TD05 kits for GT PRO, DN Performance etc etc.

This would really get the cost down for you mate and you could sell them to us at an excellent price and youd still be making good money for yaself.

Its too expensive if you hand make all off them, I can buy a set off you then have them mass produced by the same manufacturers that make TD05 kits for GT PRO, DN Performance etc etc.

I’m not saying no to your offer, but I still need to finish them first. As you’ll see in the new tread I’m almost finish, but I still want to make sure that I’m happy with them before mass production. They will be bolt on with no cutting needed and that is what I’m going to sell. I did see products from other shop that didn’t do what they said or did install like they said and I’m not going to deliver a product that is not to my satisfaction.
